Another unhappy 3.0.3 to 4.0 convert: bugs, bugs, bugs.

Well, it probably was a stupid idea for me to upgrade, since I was 
quite happy with Picasso, but, alas, I've done it.
Was 3.0.3 as buggy and unpredictable when it first came out?
O.K. Here my complains are:
1. I have failed to do an upgrade procedure (hard drive installation
from a spare DOS partition - my CDROM is not supported): 
after checking the available packeges the system would go for a reboot.

2. I've decided that it's for the better (wat an idiot!) since I wanted
to do some minor repartitioning anyways. So, I took a deep breath and
repartioned my hard-drive, completely killing my 3.0.3.
Well, no luck with the complete install either: this time it would start
installing packeges but may be about 20 minutes into it the system would
crash again - at random places, I even created an extended list of the
packeges installing which would cause sudden rebooting.

3. I've found how to intall it at last! The problem seemed to originate
from the fact that I didn't want to make a swap partition. I used to
share it with MS-Windows (always worked fine!) meaning that I had it on
a separate DOS partition. So, the installation utility would notice the
absence of swap, asking whether I really meant it, but then proceed
further towards another crash some 20 min. later. After all I have
enough memory fo all possible installation needs: 20M out of wich
16M are recognized without additional help from LILO (still plenty!).
So, when I finally created a Linux swap partition, installation went
fine. I don't want to bitch, but it took me an entire day to get through
this step (20-30 min each time before it crashed again).
This is certainly a 4.0 bug, because on one occasion I had to reinstall
3.0.3 and went smooth without anu Linux swap.

4.  Building a modular kernel - my main reason for upgrading.
I've seen other people mentioning this problem but seemed to miss the
solution (does it exist). In my case it compiles fine, without any 
error messages, but gives a flood of them after reboot:

etc. untill finally:

How lovely!

5.  My pppup script (a dial-up ppp connection using chat) works now
bizzare at best. First, the following message appears:
SIOCDELRT: No such process
Then the system dials and you hear the modem connecting, but nothing
works after: telnet, ftp and ping do not recognize any hosts (I have
upgraded to a new kernel with ping fixed). Besides, looking
through /etc/log/messages I've found that my 28.8 K modem connects
at 9600 instead of 115200 it's told to. 
And it did connect at 115200 before, under RedHat 3.0.3 with the VERY
SAME pppup script. Here is the script itself:

exec /usr/sbin/pppd -detach connect '/usr/sbin/chat -v -f
/usr/local/etc/ucla_bol.ppp' /dev/modem

Just to rule out some suggestions: setserial is used to set modem at
"vhi" speed (compression aloowing 115200), just as it was under RedHat
3.0.3 and the other relevant files like optiions or resolv.conf are
copied from the old distribution without any change. Any other ideas?

A couple more notes that may be useful when a new release is prepared
(I still think the RedHat guys are doing great job, unfortunately not as
great as with Picasso though):
Since I had to copy the files from the CD to the hard drive in DOS, I've
noticed that some of the files have "+" in their alredy converted
names and thus my DOS fails to open or copy them. I had to FTP them.
Make sure you don't use "+" in the name conversion table.
