I get exactly the same symptoms with my 1542C, the moment I get a timeout
the machine is useless.  2.0.25, ELF.  I'm about to replace the 1542C and
in light of the recent comments on linux-kernel about lack of Adaptec
support for Linux, the new card will *not* be an Adaptec. If anybody on
this list works for Adaptec, you just lost a customer! 

As for the cause of the problem, have you tried using the 1542C BIOS
(CTRL-A at boot) to do a surface verify and remap bad sectors?  Does not
help me but it's worth a try.
